1. What is Plastic Profile Extrusion?
Plastic profile extrusion is a manufacturing process that produces long, continuous plastic shapes with a consistent cross-section. Think of a pasta machine — you push dough through a shaped hole and get a continuous length of pasta with that shape. Plastic extrusion works the same way, but with melted plastic and metal dies.
The process is used to make: sealing strips, window profiles, cable ducts, furniture trim, refrigerator gaskets, price rails, structural channels, and thousands of other products that have a uniform shape along their length.
2. How Does the Extrusion Process Work?
The extrusion process has six main stages:
- Feeding: Plastic pellets or powder are fed into a heated barrel at the back of the extruder machine.
- Melting: A rotating screw inside the barrel pushes the plastic forward while heat melts it into a thick, viscous liquid.
- Pushing through the die: The melted plastic is forced through the extrusion die — a metal plate with a hole shaped like your profile.
- Cooling: The hot plastic exits the die and enters a cooling tank (usually filled with water) where it solidifies into the final shape.
- Pulling: A haul-off unit grips the solidified profile and pulls it through the line at a controlled speed. The pull speed controls the dimensions of the profile.
- Cutting: A cutting unit cuts the profile to the required length automatically.
3. What Shapes and Profiles Can Be Made?
Almost any 2D cross-section shape can be extruded. Common profile types include:
- Solid profiles: Simple shapes with no hollow sections. Strips, bars, rods, and flat sections.
- Hollow profiles: Profiles with one or more hollow chambers inside. Cable ducts, structural channels, and window profiles are often hollow to save material and add stiffness.
- Open profiles: C-shapes, U-channels, L-angles, T-profiles, and other open cross-sections.
- Sealing profiles: Profiles with soft sealing lips, flexible fins, or hollow bulb seals.
- Co-extruded profiles: Two materials extruded together in a single pass — for example, a rigid PVC body with a soft TPE sealing lip.
4. Which Materials Can Be Extruded?
Most thermoplastics can be extruded. At PlasCity, we regularly extrude:
- PVC (rigid and flexible) — most common extrusion material
- HDPE — for outdoor and water applications
- PP — for food contact and heat-resistant applications
- ABS — for automotive and industrial applications

5. PVC, ABS & HDPE Extrusion Guidance
While most thermoplastics follow the same basic extrusion process, each material has its own processing characteristics, applications, and design considerations. Here is what you need to know before ordering.
PVC Profile Extrusion
PVC (Polyvinyl Chloride) is the most commonly extruded plastic and accounts for the majority of plastic profiles made worldwide. It comes in two main forms:
- Rigid PVC (uPVC): Hard, stiff, and dimensionally stable. Used for window frames, door seals, cable ducts, price rail channels, structural trims, furniture edge profiles, and construction profiles. Holds tolerances well and is easy to colour.
- Flexible PVC: Soft and bendable, with rubber-like properties. Used for refrigerator door gaskets, sealing strips, automotive edge trim, garden hose, and protective bumper profiles. Flexibility is controlled by the amount of plasticiser added to the compound.
- Co-extruded PVC: Rigid and flexible PVC (or PVC with TPE) can be extruded together in a single pass through a split die. Common for door and window profiles with a hard body and a soft sealing lip.
Key design notes: PVC shrinks slightly during cooling — typically 0.5% to 1.5% depending on hardness. Wall thickness should be as uniform as possible to avoid warping. Minimum wall thickness for rigid PVC is around 0.6mm; for flexible PVC, 0.8mm.
Temperature range: Rigid PVC up to 60°C. Flexible PVC up to 50°C. Not suitable for continuous high-heat applications.
ABS Profile Extrusion
ABS (Acrylonitrile Butadiene Styrene) is a rigid, impact-resistant engineering plastic with an excellent surface finish. It is harder and more dimensionally stable than PVC at elevated temperatures, making it preferred for automotive, electronics, and industrial applications.
- Common applications: Automotive interior trim profiles, equipment housing channels, electronic enclosure strips, sign frame extrusions, industrial machine guard profiles, and display system extrusions.
- Surface quality: ABS produces a smooth, matte or gloss surface straight from the die. It can be painted, printed, chrome-plated, or vacuum-metallised without extensive pre-treatment.
- Bonding: ABS bonds well with solvent-based adhesives and can be ultrasonic welded, making assembly easier compared to polyolefins.
- UV resistance: Standard ABS yellows and becomes brittle under prolonged UV exposure. For outdoor use, specify UV-stabilised ABS or ASA (a UV-resistant ABS alternative) when ordering.
Key design notes: ABS has a higher melt temperature than PVC and requires precise temperature control during extrusion. Wall thickness uniformity is important — abrupt thickness changes cause sink marks or warping. Minimum wall thickness is around 0.8mm.
Temperature range: Continuous use up to 80°C. Short-term up to 100°C.
HDPE Profile Extrusion
HDPE (High Density Polyethylene) is a tough, chemically resistant plastic well suited for outdoor, water-contact, and food-contact applications. It has one of the best long-term weather resistance profiles of any commodity plastic.
- Common applications: Water pipe profiles, drainage channel extrusions, outdoor structural profiles, agricultural equipment strips, food-grade conveyor guides, chemical-resistant channel profiles, and marine applications.
- Chemical resistance: HDPE resists acids, alkalis, alcohols, and most solvents. It is approved for direct food contact and is commonly used in food processing environments.
- Outdoor durability: UV-stabilised HDPE grades maintain their properties for 10+ years outdoors. Standard HDPE should have UV stabiliser added for outdoor applications — specify this when ordering.
- Bonding challenge: HDPE has a low surface energy, which means standard adhesives do not bond well. Joining HDPE profiles typically requires hot-plate welding, extrusion welding, or mechanical fastening. If your application requires bonding, discuss this at the design stage.
Key design notes: HDPE has a high thermal expansion coefficient — profiles expand and contract significantly with temperature changes. Allow for this in your design if the profile will be used in temperature-variable environments. Minimum wall thickness is around 1.0mm for most HDPE profiles.
Temperature range: Continuous use up to 80°C. HDPE 100 grades up to 120°C.
An extrusion die is the custom metal tool that gives your profile its shape. It is a precision-machined steel plate with a hole (or set of holes for multi-cavity dies) that matches your profile cross-section exactly.
The die is made once and then used for all future production of that profile. Die costs are a one-time investment — you pay for the die once, and then only pay per-metre for the plastic produced.
At PlasCity, we design and machine all our extrusion dies in-house. A standard extrusion die takes 2 to 4 weeks to make. Complex dies or dies requiring polished surfaces may take longer.
When changes are needed to a profile, we can often modify the existing die rather than making a completely new one. This can save time and cost if the changes are minor.
7. What Tolerances Can Be Achieved?
Tolerances in plastic extrusion depend on the material, wall thickness, and profile complexity. Typical tolerances:
- Overall width and height: ±0.1mm to ±0.3mm for standard profiles
- Wall thickness: ±0.1mm to ±0.2mm
- Straightness: Max 1mm per metre on most profiles
- Length (when cut): ±1mm on most cutting methods
PVC and rigid materials hold tolerances better than flexible materials. If you have tight tolerance requirements, mention them when requesting your quote so we can confirm whether they are achievable.
8. What Are Minimum Order Quantities?
At PlasCity, our minimum order quantity (MOQ) for extrusion profiles starts from 100 metres per profile shape. This is because each production run requires setup time to thread the profile through the machine and stabilise the process.
For very thin or complex profiles, the MOQ may be higher because setup takes longer relative to production output. For very large profiles with a lot of material per metre, the MOQ in metres may be lower.
On repeat orders (where the die is already made and approved), we may be able to accommodate smaller quantities depending on current production schedules.
9. How Long Does It Take?
For a completely new profile (new die):
- Die design and quotation: 2 to 3 business days
- Die manufacturing: 2 to 4 weeks
- Trial production and sample making: 1 to 3 days
- Sample shipping to you: depends on location
- Your sample approval: depends on you
- Bulk production: 1 to 3 weeks depending on quantity
Total for a first order: typically 4 to 8 weeks from quote approval to delivery. For repeat orders, lead time is usually just the production time (1 to 3 weeks).
10. How to Order Extrusion Profiles
To place an extrusion order with PlasCity:
- Send your drawings — DWG, DXF, PDF, or STEP files work well. If you do not have drawings, a photo with dimensions is a good start.
- Specify material and colour — Tell us the plastic type and your colour requirement (RAL, Pantone, or a colour sample).
- Give your quantity — Tell us how many metres you need and how long each piece should be cut.
- We quote you — Within 1 to 2 business days, we send you the die cost and per-metre price.
- You approve — When you approve the quote, we begin making the die.
- Samples and approval — We produce samples and send them to you for approval before bulk production.
- Bulk production — After sample approval, we produce the full order and deliver.
